Fan noise with 2012 mac mini ?

Maybe there is a lot of dust on the fan. I would clean it out first and than try it again.Could be the graphics card is no good also.You have it under warranty bring it in to see what is wrong.

Are you coding the video on the fly?

If I watch an HD (10GB+) m4v or mp4 in iTunes, or say an mkv (even as big as 30GB) in vlc my CPU on my Mac mini i7 2.6GHz quad (or 2.0GHz quad) only uses 10-15% of the CPU at worst and the fan sits at 1800rpm.

If you are coding on the fly you may be using 100% CPU. If that is the case you need to factor in that you are not actually just 'watching' a video, you are also transcoding video, which is a considerable task.

The fan should not rev up at all in watching a video? (from my experience with 3 Mac minis)

Things that spins up the fan on my Mini
1)Importing a 24MP Camera RAW or 1600dpi scanner RAW into Photoshop
2)XBMC Live TV @1080i (The deinterlacer on XBMC is software)

You mean high definition not digital?

Sure if you are transcoding HD on the fly while watching it it will use a lot more CPU than a low resolution movie. DVD movies are only a few gigs while Bluray or some mkvs can be 30 gigs plus. Most old avi and mpeg movies used to be only 700mb. My 2012 mini 2.6 GHz can spit out a 700 mb avi coded to m4v in less that 5 mins. While a 35Gb mkv coded to m4v can take a few hours. If you use a media player that codes on the fly, the 700mb avi is a walk in the park, while the 35gb file in Bluray is a killer to code and watch at the same time.

Always helps to have the latest version of Flash installed as well. At least when it comes to streaming video and fan noise.
